I almost always use a spacer behind the guard. Whether its copper or g10 or micarta. But there usually thin spacers like .020" to .040" thick This 1 has a black g10, copper, then another piece of black g10.

Yeah bits with longer flutes will work better

If you peck drill and pull the bit all the way out everytime that should get rid of the chips. Also turn the block upside down and knock the stuff out of it and drill some more

So I clayed up the blade for prep for the Hamon. First I cleaned the blade off with hot water and Dawn. Then I use a Heavy duty degreaser spray. I try to get all the oil from my hands off the blade before I put the clay because every time its not clean enough the clay will explode off the blade...

I don't know how thick your blade is but I usually have like 3/8th of guard on both sides of the blade if that makes sense. But the size can change some depending on the type of guard you are making. Its also hard to tell what your guard looks like from that 1 pic.
